That cage is big enough for macaws so it is definitely too big for a Tag, you are right the spacing should be no more than 3/4 inch, you should still be able to find a good sized cage with that spacing, you will just have to look around for it. Most sites will tell you what type birds are suited to a particular cage.
That is definitely sexual behavior and it should be discouraged for it will only make him frustrated, refrain from touching any of these areas; down the back, under the wings or anywhere around the tail area, just tell him thanks but no thanks and walk away for a few minutes.
Aris has really warmed up to you in the few weeks you have had him, he is a great looking grey.

I don't know the answer to this question but she needs to be kept busy with things to chew or foraging opportunities, things that will keep her busy and not thinking of her feathers, especially when she is alone, look thru the toys and playstands room for lots of ideas.

Well congrats on your new to you grey, that's how it goes sometimes, the bird picks you and you can't say no. I would give her time to settle into her new home and let her set the pace of when she allows more interaction. Her holding her wings out could have meant she was a little hot inside that carrier, they hold their wings away from their body when overheated.

Since you haven't had him that long it is probably what he used to do and is just now doing it in his new home, his true personality is showing itself though it is something you would rather not hear but the only way to get him to stop is to ignore it, just turn your back to him and walk away for if you give him any kind of reaction, good or bad will only encourage him to do it further for his amusement. When he has been quiet for a bit then reward his good behavior but in no way reward him when he squawks. He is probably picking up on your displeasure and even if it is just a scowl on your face he notices that so ignore it but it will take time.
I have similar type travel cages that Kizzybird has, they are durable and not heavy to carry, everyone should have one for each bird in case of an emergency.

The bands are particular to each breeder so really there is no way to determine what the numbers and letters mean.
He should have no problems with the trip especially if he loves to ride in the car, just make sure he has fresh water and food to eat along with a couple of things to play with. My grey loves to ride in the car also, she will talk at times and play with some of her toys, hope you have a safe and happy trip.
